Here's a simple overview of the key steps in manufacturing an air suspension air spring (air bag):
1. Material Preparation: Strong, flexible, airtight rubber compounds are prepared. Reinforcement materials like high-strength polyester cord or fabricare also readied.
2. Building the "Carcass":
* The rubber compound is formed into sheets.
* The reinforcement fabric/cord is sandwiched between rubber layers. This creates the main body (carcass) of the air spring.
* This layered sheet is cut into specific shapes
3. Shaping & Assembly:
* The cut layers are assembled onto a mold in the desired final shape (bellows, convoluted, sleeve).
* Metal end caps (pistons) are positioned at the top and bottom. These will attach the air spring to the vehicle.
* Critical sealing surfaces are prepared.
4. Vulcanization (Curing):
* The assembled mold is placed into a press.
* Under high heat and pressure, the rubber chemically bonds (vulcanizes) – it becomes elastic, durable, and bonds firmly to the reinforcement fabric and the metal end caps. This creates the final shape and seals everything together.
5. Finishing & Testing:
* After cooling, excess rubber ("flash") is trimmed off.
* Every air spring undergoes rigorous pressure testing to ensure it holds air perfectly (leak-tested) and meets strength requirements.
* Visual inspections check for defects.
* Some may undergo fatigue testing (simulating repeated inflation/deflation).
In short:Manufacturers layer rubber and strong fabric, shape them in a mold with metal end caps, then "bake" (vulcanize) them under heat and pressure to bond everything into a durable, airtight unit. Every piece is thoroughly tested for leaks and strength.
